The real deal is rubber with a wire cable running through the center.  Chris
Mihok over at Viperpits sells them, when in stock, for something like $115.

Making a replica would go something like this -

Carve out the shape from wood or plastic.  Create two part mold.  Cast high
grade RTV molding rubber in the new mold, somehow suspending the cable in
the center of the rubber.  When cured, dip the handle in a yellow vinyl tool
coating compound, ignoring the fact that the result is a gloss yellow when
the realie is flat.  Apply the PULL TO EJECT stickie and hope it stays on.

JMHO - If a decent ACES II is important to you, this piece is one of those
that is good to buy premanufactured if you can.  My wallet hurt bad when I
bought mine, especially when I'm still months out from restarting my cockpit
effort.  But the time saved trying to replicate something that's
semi-flexible and the fact that it's perfect, being made by a friendly
Boeing subcontractor, makes it well worth while.

Mine is in storage at the moment, otherwise I'd shoot a couple of digi-pics
and measure the thing.  I'll try to root around and see how close to the top
of the pile it is, though, next time I get a chance.
